What Is 3D Puff?
Raised embroidery, built on foam
3D puff embroidery stitches over a layer of foam to lift the design off the garment. Dense satin stitches wrap the foam and cut through it at the edges, the loose foam is torn away, and a bold, raised shape is left behind. It's the classic look on structured cap fronts, and it works on jackets, hoodies and bags too.
A puff design needs a file made for it. A regular file sewn over foam flattens it, leaves gaps where the foam peeks through and doesn't cut it cleanly. We digitize for puff from the start: little or no underlay, extra density to cover the foam, and capped ends that seal every letter.
Best for
- Structured cap and trucker hat fronts
- Bold lettering, initials and simple logos
- Jackets, hoodies and sweatshirts
- Bags, totes and other sturdy fabrics
- Designs that mix puff with flat embroidery
How We Digitize It
Puff files that rise evenly and cut clean
Every part of the file is planned around the foam, from stitch density to the order it all sews in.
Satin sized for foam
Puff needs satin columns wide enough to lift the foam and narrow enough to hold it down. We shape your lettering and logo to suit, so every part rises evenly.
Capped, sealed ends
Every column end is closed with extra stitches, so the foam is cut cleanly and doesn't poke out of letters like E, S or T.
Dense cover, light underlay
Denser satin hides the foam completely, while little or no underlay keeps it from being flattened before the top stitches sew.
A stop for the foam
Flat parts of the design sew first, then the machine stops so you can lay the foam down before the puff parts stitch.
Softened corners
Sharp corners and narrow points tear foam unevenly, so we round them slightly for a clean, consistent edge.
Flat and puff together
Thin outlines, small text and fine details stay as flat embroidery around the puff, so the whole design reads clearly.

Before You Order
Getting a great puff result
What to send us
- Your logo or artwork, as large and sharp as you have it
- The garment: a structured or unstructured cap, jacket or hoodie
- The finished size, or a placement such as Cap front
- Which parts should puff, if not the whole design
- Your machine, or the formats you need, such as DST
Tips for the best result
- Use embroidery puff foam in the same colour as your thread, so any small gaps don't show
- Bold, blocky fonts puff best: keep script and thin lettering flat
- Keep puff lettering large, as small letters can't lift the foam
- Tear the loose foam away gently, then use a heat gun or steam to shrink any bits left

FAQ
3D puff digitizing questions
Can any design be made 3D puff?
Most bold logos and lettering can. Very thin lines, small text and fine details can't lift the foam, so we keep those parts flat and puff the rest. If your design isn't suited to puff, we'll suggest what to change.
How much does 3D puff digitizing cost?
3D puff is the design's usual price plus $10, charged once per design. A design up to 4″ is $20 in total. See the pricing page for every size.
What foam should I use?
Use foam made for 3D puff embroidery, in a colour that matches your thread. 3 mm foam is the usual choice for caps. If you plan to use thicker foam, tell us in your order instructions so we digitize for it.
Can you turn my flat embroidery file into 3D puff?
A flat file can't simply be switched to puff, because puff needs different density, underlay and ends. Send us the artwork, or a photo of the existing embroidery, and we'll digitize it for puff.
Which machines and formats do you support?
Every major machine, including Tajima, Brother, Ricoma and Barudan. Puff files come in DST, PES, JEF and EXP and the other formats on the order form, and you can choose as many as you need at no extra cost.
